About tri-fold brochures
A tri-fold brochure is a flat sheet given two parallel folds, which turns three panels into six printable faces, the letter fold, sometimes called a C-fold because the folded section curls like the letter C. Three panels are enough to run a message in sequence without the cost or the binding of a booklet. On an 8.5 x 11 sheet the panels finish at roughly 3.67 inches each and the folded piece lands at 8.5 x 3.67, the size that slips a #10 envelope; an 8.5 x 14 legal sheet gives three deeper 4.67-inch panels, and an 11 x 17 gives three broad 5.67-inch panels for a larger brochure.
The letter fold is not three equal thirds, and getting that wrong is the most common tri-fold mistake. Because the third panel tucks inside the other two, it has to be cut about a sixteenth of an inch narrower so it nests without pushing against the spine or bowing the face; on a legal or 11 x 17 sheet the tuck-in allowance grows with the panel. That geometry drives the layout. Plan the six faces in reading order: the outside cover gets the piece opened, the panel the reader sees first as it unfolds makes the case, and the full inside spread across all three panels delivers the offer and the call to action. If the piece mails bare, one outside panel is spoken for as the address and indicia panel and is designed around that from the start.
We print flat, then score the two fold lines before folding on any stock heavier than text weight, because a coated cover creased without a score splits along the spine and shows a white line through the art. The two scores are placed to the panel plan, including the narrower tuck-in, so the folded panels register to each other instead of drifting; heavy coverage across a fold is knocked back so it does not craze. Folding is machine-accurate and consistent across the run, which matters most when a tri-fold has to nest into an envelope or feed through USPS automation piece after piece.
Decide early how it will mail. As a #10 insert the brochure needs no tabs, because the envelope does the closing. As a self-mailer it needs the final fold to the bottom, tabs on the open edge in the DMM-prescribed positions, and an address block that stays inside one panel; untabbed or mis-tabbed, it is rejected or surcharged at induction. Either path runs at letter automation rates once the finished 8.5 x 3.67 piece sits inside the USPS size and aspect limits, and we confirm that before production so the piece prices at the rate you were quoted.

How tri-fold brochures mail
A tri-fold mails one of two ways, and each has its own rules. Dropped inside a #10 envelope it is an insert, no tabs required, because the envelope does the closing; the finished 8.5 x 3.67 in panel slides in exactly. Sent bare as a self-mailer it has to obey DMM 201: the last of the two parallel folds becomes the closed spine and rides to the bottom of the piece, the open leading edge at the top is tabbed shut with nonperforated wafer seals in the prescribed positions, and the address block has to sit wholly inside one panel and never straddle a fold. Because the letter fold nests three panels into one, the tuck-in panel is set about a sixteenth of an inch narrower so the spine does not buckle and the folded thickness stays inside the quarter-inch letter limit. Folded to 8.5 x 3.67 in the piece lands well within USPS letter size limits and the automation aspect ratio, so it earns First-Class or Marketing Mail letter automation prices, the same class of rate as a #10 letter, without the envelope or the inserting cost. How the mailing gets ordered
- Order the printing above. The price on this page is the printing. Choose Print + Mail in the order panel and the order opens a Print and Mail job; choose Print only and it is a print job you pick up, have delivered or shipped.
- Upload your mailing list at checkout. CSV, Excel or a text file, attached to the item as you order. No list yet? Leave it. The job is created either way and you can send it afterwards.
- Say when you want it to mail. A requested mailing date is part of the same step and goes onto the job.
- Your list goes straight into the mailing analysis. As soon as it arrives it is queued for the full address and postage pass, and the job page updates as it runs.
- Nothing mails until you have signed off on the mailing. Mail class, permit, postage and the mailing date are confirmed with you first, and a proof is approved before it prints.
- One job, one invoice. Mailing services and postage are billed on the same job as the printing.
- Printing is paid by card; postage by check or wire. Only the printing can go on a card. USPS postage is paid by check or wire transfer, and no mail is released to USPS until the full postage has been received in cleared funds.

- Mailing services cover list and mail prep, the postal paperwork, tray, sack and pallet prep, and addressing every piece. Priced separately on the same sheet: NCOA, tabbing, and folding and inserting. Plavidian Insight™ piece tracking comes with every mailing.
- Per job there is a $20.00 mailing job setup, and mailing services carry a $125.00 job minimum, so a short run pays the minimum rather than the per-piece rate.
- Postage is USPS Marketing Mail at the commercial rate, entered at origin rather than drop-shipped, from USPS Notice 123 effective July 12, 2026.
- It can be less. A qualifying nonprofit pays $0.185. Trucking the mail to the destination facility instead of entering it here brings it to $0.374 (a drop-ship charge applies). Saturating whole carrier routes goes as low as $0.255.
Indicative, not a quote. What a mailing really earns depends on the list, how densely it sorts and where it is entered, which is why Plavidian prices the postage against your actual list and confirms it with you before anything mails.

Tri-Fold Brochures FAQs
What is the difference between a tri-fold and a half-fold brochure?
The number of folds. A tri-fold has two parallel folds that make three panels and six faces: the letter fold. A half-fold has a single center fold that makes two panels and four faces. They are different products with different panel plans and different fold geometry, so decide which one you want before the art is built.
Why is one panel narrower than the others?
Because the third panel tucks inside the other two when the sheet folds. If all three were equal thirds, the tuck-in panel would push against the spine and bow the face. We set it about a sixteenth of an inch narrower so it nests clean and the folded piece stays flat and inside the letter thickness limit.
Will my tri-fold fit a #10 envelope?
Yes. An 8.5 x 11 sheet letter-folded finishes at 8.5 x 3.67 in, which slides into a #10 envelope exactly. As an insert it needs no tabs, because the envelope closes it.
Can a tri-fold mail on its own without an envelope?
Yes, as a self-mailer. The last fold has to go to the bottom as the closed spine, the open edge is tabbed shut with nonperforated wafer seals in the DMM-prescribed positions, and the address block has to stay inside one panel. Done that way it mails at letter automation rates; untabbed or mis-tabbed pieces are rejected or surcharged, so we build the closure into production.
What stock folds best for a tri-fold?
Text weights like 100lb Gloss Book and 100lb Text fold crisp and are the usual choice for a marketing brochure. Cover weights (100lb Gloss Cover and 100lb Cover) give a panel sturdy enough to stand in a rack but must be scored before folding so the crease does not crack through the ink. 70lb Uncoated reads editorial and takes a pen. We score heavier and coated stocks automatically.
How should I lay out the six panels?
In reading order. The outside cover comes first, the panel revealed as it unfolds makes the case, and the full inside spread closes with the offer. If the brochure mails bare, one outside panel is reserved for the address and indicia, and no copy or address can cross a fold. Why this is not the cheapest price you will find
Every job goes through the same checks, however small it is. We are a USPS Full-Service certified mail service provider, and the judgment that comes with that is applied to a 500-piece order the same way it is to a 500,000-piece one.
- Your artwork is checked before it prints. Size, bleed, resolution, color space, and on a mailpiece the address and barcode clearances that decide the postage rate.
- A proof is emailed and nothing prints until you approve it. No job goes to press on an assumption.
- If it mails, the postage is planned, not discovered. Piece shape, list quality, presort and entry point are what set that bill, and they are decided before anything is printed.
